Aircraft windows and wall panels follow a similar process and are stripped down to their bare components and the underlying plastic or composite base is inspected for damage. I used good quality vinyl like Naugahyde which is used for aviation. You can also use leather or fabric. The foam I used is a fire resistant memory type foam that you can buy from Oregon Aero or Dynamic Systems (Sunmate foam). This last place is much cheaper. One note about using memory foam that I wasn't aware of is that if you live in a very cold climate, things get as hard as rock until your butt warms up. I used a medium density non-memory type foam as the base (pink stuff). You will also need what is known as mesh for the vinyl backing. I ordered my mesh, some foam, and my gear from Keyston Bros.

First you need to make a base for your seats. There are many methods of doing this, but I just cut out a medium density foam. You can easily do this with an electric paring knife. Mine was really crooked so the finish didn't turn out very well.

Next you need to take your butt foam (the one you sit on) and cut it to size. I used the electric carving knife again. On my prototype I made a mistake by having the front of my seat too close to the front of the seat plate and it interfered with the lever when it's all the way back, so plan accordingly. For my foam, I wanted a small bump under the knee area, so I cut out a small wedge and attached it in that spot with upholstery spray glue. I then covered it with a 1/2" piece of foam to even things out. That was also attached with spray adhesive.

Third, scrape the foam out of your butt and place it on a table and trace the pattern onto paper or cardboard. I used a combination of both. Trace the top, bottom and divide the sides in half and trace them. Once you've traced and cut out your pattern, you now need to transpose it onto your material. I used masking tape to tape the pattern down and then transposed the pattern onto the material, but added a 3/4" seam allowance. A 3/4" seam allowance seems to give me the best results if you want to topstitch. The top seams are kind of an aesthetic thing where you can see the seams. I have done quite a bit on these seats.

The next step is to take all the material you cut and glue it to your 1/2" mesh.

The 1/2 inch mesh eliminates a lot of the foam bumps when cutting and also smooths the edges nicely. You can use 1/4" but I found that 1/2" gave it a softer look. I usually lay my cut parts on top of the foam to see how they lay with the least amount of waste and then remove the glue and spray. Spray both the fabric and the foam for good adhesion. Once it dries, you can take a straight razor and cut through the mesh foam to cut out the pieces. I forgot to mention that I use a seam allowance tool that you can put on whatever seam allowance you want to mark in a pattern. I think they are available at any craft store or even Walmart.

As soon as I have glued my foam pieces to the fabric, I start to sew them together. I almost forgot - if you made any kind of pattern like I did (two-tone), you need to cut your patterns correctly. The other part of the pattern you need to cut out is the bottom part so you can put the foam on it. I just cut it in half and added about three inches on one side for a velcro flap.

Next, we start to sew the two wings (in my case) to the central part of the seat cushion. I use a pen mark on the table of my machine to see where there is 3/4" seam allowance. You can also sew the two side halves together. I sewed the top of the two pieces to make it look better. Once done this , you can sew the page.

When I sew the side, I start in the middle (seam) and work around. I found it easier to keep things centered, especially if you have stretchy material.

If you want to do some type of quilting, you will need to cut the piece a bit more because quilting takes up a small amount of material. There are formulas on the web, but I left about an extra half inch and then cut it off once I sewed the center section to the wings.
